the one around the head tube is pulled tight so there is no movement, hard for things to rub when they cant move

You work for a shop and get in touch with Sram Technical University. Not sure if there is a fee but the shop should pay for it. Then you go to Colorado Springs for a week and take the classes. They use to supply a hotel room while you were there but now you have to supply it yourself.

I will get back to you on it tomorrow, but you should keep ypur neutral inbetween 2 cogs and if possible have a bit larger then the chain groove to keep the chain from getting hooked up on the cog till you want it to

I am going to look into this more at work tomorrow may be able to get it to space out properly with 8,9 or 10 speed spacers, you running 9 or 8 speed shifters?

think you will have to adjust the spacing to get it to work with indexed shifting, just break out your calipersand measure the didtance between the 1st and 3rd cog on a full cog set and get the same spacin on you 4 speed and it will all be good. The silver spacers are alloy so the will wear faster then your chain and offer more consistant spacing than plastic ones and wont crush over time

Had a simular thing happpen to me with an old Rock Shox, but I got lucky and only got a couple of bumps and scrapes. As for the 5th element I have heard that a large number of them had the blown rebound circut problem.
Any how hope it heals well, and don't push it before its ready, you'll pay for it if you go too early

Should have mentioned it at the race I had a box of screws with me at Falcon would have offered them too you. Not enough to do the whole thing but maybe enough to get the face done, and I woulfd have had to haul them home

Just a few suggestions
1/ rip it appart and start over, your sides are good, but chip wood doesn't last. use 5/8 or 3/4 inch plywood
2/ Box in the back section, 2x4s up both sides to meet up with the top and bottom pieces, then do the same thing with the front edge of your deck
3/ Flip the bracing 2x4s on edge, laying flat they will be to flexy and you could use twice as many wide spaces give flex
4/ for the face use I used 1/4 ply, went 3 layers and could have used a fourth
5/ And finally use screws the hold better then nails.
the cross brace on the back is a good idea just box it in and make another for the front with the brace going the other way.
I will wip up a 3D diagram of what I am talking about and post it in my album for you to see should be there by 6pm
